How much warehouse space does one pallet need?

A standard 48×40 inch pallet has a footprint of about 13.3 sq ft, but as a planning number one pallet position consumes 20–30 sq ft of total warehouse once its share of aisles, staging, and working space is included. Stacking two high halves the per-pallet total; oversized or non-standard pallets scale it up. That is why a "300 pallets × 13 sq ft" estimate under-sizes a lease by roughly half.

What aisle share should I assume?

For a small merchant warehouse with counterbalance forklifts, 45–55% of total area goes to aisles, receiving, packing, and travel paths; efficient narrow-aisle racking layouts get down to 35–40%. Pure self-storage-style floor stacking with hand access can run 30–35% but sacrifices pick speed. When in doubt use 45% — sizing generously costs a little rent, sizing tight costs daily operations.

Should I rent my own space or pay a 3PL per pallet?

Compare monthly costs at your real volume. A 3PL charging $15–25 per pallet per month with no lease, staff, or equipment usually wins below roughly 100–150 pallets; your own space wins at scale or when you want control of the pick-pack operation. How do I convert my SKU count into pallets for this calculator?

Work through cartons: units per carton, then cartons per pallet layer, then layers per pallet — a standard pallet stacked 5 ft high commonly carries 40–60 medium cartons. Divide each SKU’s peak stock by its units-per-pallet and sum across the catalog, using peak-season stock levels rather than averages, because the lease has to fit your Q4, not your July.
