What is a healthy warehouse capacity utilization?

Aim for 75–85%. Below 70% you are paying rent on air; above 85% every inbound container triggers a game of pallet Tetris — putaway slows, product gets staged in aisles, and picking errors climb. Warehouses effectively lose throughput before they run out of positions, which is why the ceiling is operational, not physical. Plan expansion or overflow storage when you forecast crossing 85% for more than a season.

What should I use for square feet per pallet?

A standard 48×40 pallet occupies about 13.3 sq ft of pure footprint, but it cannot be used without aisle and working space, so planners use a loaded figure of roughly 22–27 sq ft per pallet position on the floor. Wide-aisle forklift layouts sit at the high end, narrow-aisle and drive-in racking at the low end. If you know your actual layout, divide your storage area by your counted floor positions for a true number.

How do stack levels change capacity?

Linearly — the same floor area with 3 rack levels holds three times the pallets of floor-only storage, which is why racking is almost always cheaper than renting more square footage. The limits are your clear ceiling height (each pallet level needs roughly 5–6 ft including the beam), sprinkler clearance rules, and whether your product can be safely stacked or needs racking to carry the weight.

Should I count receiving and packing areas in usable storage area?

No — enter only the space where pallets actually live. A working warehouse gives up 25–40% of its gross square footage to receiving, staging, packing benches, offices, and main travel aisles. Counting gross space inflates your capacity and hides how full you really are; the utilization number only warns you in time if the denominator is honest.
